Stopping Rust on Railings and Hardware in Salt Air

Rust is never painted over, it is removed or converted first. Every hand rail, gate and hinge within a few blocks of the water gets that treatment, and the running record exterior painting carlsbad low carbon grid 2030 holds shows the same pattern on every exterior painting job in Carlsbad, CA that skipped it.
Why salt air changes the work

Near Carlsbad State Beach, and along the edges of Batiquitos Lagoon and Buena Vista Lagoon, the air carries salt that settles on bare metal. Iron railings, steel gate frames and hardware begin to bloom with rust within weeks of any chip in the finish. Rust spreads under the film, lifting the coating in blisters long before the surface looks bad from the street.
Getting down to sound metal

Loose scale comes off with a wire brush or a needle scaler. Flat railings that can take it get a flap disc or a power wire wheel, and tight ornamental scrollwork is cleaned by hand with a brush and abrasive pad. The aim is a surface that is either bright metal or tightly adhering rust, nothing flaking. Salt left on the surface will keep corroding under new paint, so the whole piece is washed with fresh water and allowed to dry.
Converter, then primer
Rust that cannot be fully removed, such as pitting in the corners of a post base, is treated with a rust converter that reacts with the iron oxide and leaves a stable dark layer. Bare steel then gets a rust inhibiting primer, brushed into joints and welds, where corrosion starts first. Two coats of primer on the edges and at the bottoms of posts is normal, because those spots carry standing water.
Spackle and filler have no place on metal that moves, but a bead of exterior caulk where a rail meets a stucco wall keeps water from running down the joint.
Choosing the topcoat
An alkyd enamel or a urethane modified acrylic enamel gives a hard film that stands up to handling and salt. A semi gloss or satin sheen sheds water and wipes clean. Most coastal metalwork is brushed, since a sprayer wastes material on thin spindles and blows mist onto neighboring walls and plants. Mil thickness matters more on edges and corners, so those get an extra brush pass before the full coat.
Hardware and small parts
Hinges, latches, house numbers and light fixtures are removed when they can be, cleaned off the wall and coated on a bench. Where a hinge pin has seized in rust, it is freed with penetrating oil before painting, so the gate swings without cracking the new film.
Maintenance on the coast
Rinsing metalwork with fresh water every season takes the salt off and extends the coating life. Chips are touched up as soon as they appear, with a small brush and the same enamel, before rust gets a hold.
